I think if you are going to all the trouble of a strip down to replace with new parts then a new O ring is a must...... Unless you like stripping things down...... The problem is getting one. Everywhere that would sell one is a fair drive away, so I'd have to go first thing, then wait until the afternoon before actually doing the job.

The Saga continues...
I started stripping the whole contrivance down tonight, and I think I may have found part of the issue.
When I finally got the housing off, it seems that the garage had liberally "assisted" the sealing of the housing with a good dose of black RTV all around the housing's smaller outlet and around the top. I'm thinking that a second housing may not have been fitted as I'd thought, and that the original was simply sealed up tight.
The housing that's come off is definitely not OE. There's no part number markings and the O-ring seems a fair bit narrower than the one on the new OE housing. The thermostat O-ring seems OK as well, so I'll simply clean off all the shite, fit the new housing dry and then run it up to temp.

Sounds like a right lash up
Just needs to be clean and dry
Sealer is doing more harm than good

Plan is to pop the thermostat out, and then run over the sealing face with wet and dry and some scotchbrite until it's nice and shiny, then reassemble dry (possibly with some grease on the seals a la Rhubby's suggestion) with some new hose clips if needed.
Are these OK to bleed up, or will it be a pain?

The couple I've done bled up easy enough. Using none genuine parts iirc. The fiesta mk6 took a while for the stat to open, was a arsehole to swap the housing too as I didn't remove the alternator.
Can't remember on the focus but on the fiesta the hoses had marks to align to notches on the housing.

Refitted everything following a through cleanup, all well.
Refitted alternator and belt, all done and a lot easier than I expected (Me and auto tensioners have a long history of belligerence towards each other)
Refilled and bled up lovely, unstable idle traced to muggins here not remembering to check he'd put back the MAP sensor plug before sticking the alternator back on.
Took the car for a spin, still perfect. Plenty of heat through the heater and temp gauge on the centre.
One test left, run until the fan comes on, and...
The barsteward thing's leaking once it's under full pressure. Can't see if its the hose or (more likely) the thermostat O-ring/housing/block face.
Options at the moment seem to be
1: stick a match in the tank and call the insurance
2: buy a new thermostat and O-ring and do it myself again
or
3: Take it to a different garage, tell them the story up to now and let them sort the buggering thing

I think you've earned an "I told you, you eejit" there chippie!
Luckily the ford dealers had the thermostat O-ring in stock. I've driven the car 20 miles and its not leaking, except under full pressure (parked up and revving), so I'm thinking it's the O-ring, as nothing else was carried over except the thermostat and its ring, and the stat is working fine

Yep, going to drive home and strip out the alternator tonight, and do the stat in the morning when the engine's properly cool.
